Abstract
Dalam industri manufaktur, unplanned downtime menjadi tantangan signifikan yang berdampak pada efisiensi operasional dan kerugian finansial. Unplanned downtime menjadi tantangan yang serius karena terjadi secara tiba-tiba dan sulit diprediksi. Untuk meminimalkan risiko tersebut, sistem pelaporan masalah yang efektif dan efisien sangat dibutuhkan. PT X sebagai perusahaan manufaktur di bidang teknologi menghadapi permasalahan pada sistem memo manual berbasis kertas yang digunakan sebagai sarana pelaporan masalah produksi oleh operator. Sistem tersebut terbukti tidak efisien karena adanya potensi keterlambatan, kehilangan dokumen, serta kesulitan dalam pelacakan dan penyampaian informasi kepada pihak terkait. Penelitian ini bertujuan untuk menerapkan prinsip kaizen melalui digitalisasi sistem memo guna meningkatkan kesiagaan maintenance dan efisiensi penanganan masalah. Metodologi penelitian yang digunakan mencakup Value Stream Mapping (VSM), Process Activity Mapping (PAM), dan Gemba Shikumi untuk menganalisis proses eksisting secara mendalam. Hasil analisis VSM menunjukkan adanya inefisiensi yang masif, dengan total lead time proses mencapai 27 hari dan nilai Process Cycle Efficiency (PCE) sebesar 6,79%. Selanjutnya, melalui analisis Gemba Shikumi berhasil diidentifikasi empat waste kritis yang menjadi prioritas utama, yaitu waiting akibat proses batching dan antrian kerja, serta overprocessing dan defect akibat proses transkripsi manual. Sebagai solusi dari permasalahan tersebut maka dihasilkan sebuah perancangan untuk membuat sistem manajemen memo & triase digital yang memperkenalkan fitur-fitur kunci seperti formulir pengajuan digital untuk menstandardisasi input, alur kerja triase paralel yang memberdayakan team leader, routing tugas otomatis untuk mengeliminasi bottleneck administratif, serta dashboard terpusat untuk monitoring secara real-time. Hasil akhir dari penelitian ini adalah sebuah rancangan sistem yang mencakup model aliran proses (DFD), struktur database (ERD), dan prototype antarmuka pengguna atau mockup untuk setiap peran. Perancangan sistem ini secara langsung menjawab setiap akar penyebab waste yang teridentifikasi dan menyediakan fondasi yang kuat untuk meminimalkan waktu respons, meningkatkan efektivitas pelaporan, dan mendukung budaya perbaikan berkelanjutan di PT X.

In the manufacturing industry, unplanned downtime poses a significant challenge, impacting operational efficiency and financial losses. Unplanned downtime is a serious issue because it occurs unexpectedly and is difficult to predict. To minimize this risk, an effective and efficient problem reporting system is essential. PT X, a technology-based manufacturing company, faces challenges with its manual paper-based memo system used by operators to report production issues. This system has proven to be inefficient due to potential delays, document loss, and difficulties in tracking and delivering information to the relevant parties. This study aims to implement the kaizen principle through the digitalization of the memo system to enhance maintenance readiness and improve problem-solving efficiency. The research methodology includes Value Stream Mapping (VSM), Process Activity Mapping (PAM), and Gemba Shikumi to thoroughly analyze the existing process. The VSM analysis revealed massive inefficiencies, with a total process lead time of 27 days and a very low Process Cycle Efficiency (PCE) of 6.79%. Furthermore, the Gemba Shikumi analysis successfully identified four critical wastes as top priorities: waiting due to batching and work queues, and overprocessing & defect from manual data transcription. As a solution to these problems, a comprehensive design for a digital memo & triage management system was produced. This proposed system re-engineers the workflow by introducing key features such as digital submission forms to standardize input, a parallel triage workflow to empower Team Leaders, automated task routing to eliminate administrative bottlenecks, and a centralized dashboard for real-time monitoring. The final output of this research is a complete system design, which includes process flow models (DFD), a database structure (ERD), and user interface prototypes (mockups) for each role. This system design directly addresses every identified root cause of waste and provides a robust foundation for minimizing response times, enhancing reporting effectiveness, and supporting a culture of continuous improvement at PT X.
