Abstract

Background: PT TOP, as an aircraft Maintenance, Repair, and Overhaul (MRO) company, has an internal material logistic process that plays an important role in supporting aircraft maintenance activities. However, the process still faces several issues, including long cycle time, material accumulation, and bottleneck indications at several process stages. Problem: The main problem in this study is the suboptimal flow of the internal material logistic process, which is influenced by waiting time, queues, workload imbalance across several workstations, and the absence of a standardized material priority mechanism. These conditions may cause materials to be held at certain stages, particularly in the goods receipt and quality inspection processes. Objective: This study aims to identify the performance of the as-is process, determine bottleneck points and their contributing factors, and provide recommendations for a to-be business process redesign to shorten the cycle time of the internal material logistic process. Method: This study was conducted through business process mapping based on SOPs, observation, and interviews with stakeholders. Process mining (PM) was then applied using event logs from the ERP system to understand the actual process flow, cycle time, SLA compliance, and bottleneck indications. The analysis was continued with Root Cause Analysis (RCA), priority mapping using a PICK chart, and to-be process design using the heuristic redesign method. The redesigned process was then evaluated using Discrete Event Simulation (DES) as a supporting evaluation tool. Results: The results show that post goods receipt and quality inspection are the main bottleneck points. The to-be process design focuses on separating the flow of normal and urgent/AOG (Aircraft on Ground) materials, adjusting resource allocation, adding process control points, and supporting the system to identify material priority. The evaluation results show that the to-be design can reduce cycle time, increase throughput, and improve SLA fulfillment. Benefits: This study provides data-driven process improvement recommendations for PT TOP and demonstrates the application of heuristic redesign supported by PM, RCA, and DES in operational business process redesign.
