Abstract

BLDC (Brushless DC) motors are widely used in modern applications such as electric vehicles, robotics, and industrial automation due to their high efficiency and excellent performance. However, the efficiency of BLDC motors is highly dependent on the performance of the controller that regulates the power flow. Current controller efficiency testing still relies on sophisticated measuring instruments that are very expensive and require manual calculations, making it difficult for small-scale technicians to perform quick and accurate evaluations. This research aims to design and build a 3-phase BLDC controller active power efficiency testing tool using the Two-Watt Meter (TWM) method. This tool measures DC input power directly and three-phase AC output power without a neutral point using two-watt meters. The system consists of AC/DC voltage-current sensors, a precision full-wave rectifier signal conditioner, an STM32F411CEU6 microcontroller, and software with a graphical user interface (GUI) for real-time monitoring. Sensor validation using industry-standard tools showed a high level of accuracy with an average reading error of less than 2%. No-load testing resulted in an efficiency of 87.28% with an input power of 129.13 W and an output of 112.69 W, while braking load testing achieved an efficiency of 89.71% with an input power of 429.69 W and an output of 385.48 W. This tool is a practical, affordable, and accurate solution for evaluating BLDC controller performance, especially for small and medium-sized companies and technicians who need efficiency testing instruments with low operating costs.
