Abstract

To meet the demand for national refractory products, Indonesia currently imports 210,000 tons of refractory-grade bauxite annually as the raw material for refractories. Thus, to reduce the need for imports, a strategic approach is to plan a plant that utilizes Indonesia’s rich bauxite reserves, specifically in Tayan, West Kalimantan, to produce refractory-grade bauxite that meets the required specifications. In order to meet the refractory specifications, the alumina content must be enhanced while impurities, such as iron oxide, must be minimized to enable the conversion of the alumina phase into corundum and mullite, which are the two main contributors to refractory properties. The plant is designed with a capacity of 250,000 tonnes annually in Tayan, with a feed of raw Tayan bauxite of 491,040 tonnes per year. The minerals collected from nearby mines are fed into size reduction and scrubbing processes as part of the feed preparation process. Then, they go into the acid leaching process using hydrochloric acid in continuous stirred tank reactors (CSTRs) arranged in series to dissolve the iron oxide and other impurities while maintaining the amount of alumina present. The alumina-rich raffinate is then separated from the acid solution containing impurities using a centrifuge before calcination. The calcination process is carried out in a rotary kiln with the aid of multi-stage preheaters and a precalciner, where the sintering process takes place to convert gibbsite into corundum and mullite. The resulting product of this process is refractory-grade bauxite, which, after cooling in a grate cooler, is ready to be stored and sold. The plant requires an initial investment of 61,113,013.97 US dollars, equivalent to Rp883,083,051,891.91. After 2 years of construction and 20 years of operation, the plant would have an IRR of 21.48% and a Pay Out Time of 9.12 years, with a WACC of 13%.
