Abstract

Rotary kiln adalah salah satu peralatan yang paling banyak mengkonsumsi energi pada proses pirometalurgi industri pengolahan nikel. Dalam penelitian ini pemanfaatan energi dari gas buang rotary kiln dikaji untuk proses pemanasan batubara di peralatan coal mill. Analisa massa dan aliran energi dikembangkan berdasarkan hukum konservasi aliran massa dan energi yang bertujuan untuk mengidentifikasi potensi penghematan energi dari semua aliran material dan energi pada proses di rotary kiln. Pemodelan aliran massa dan energi dibuat berdasarkan data proses, data historis operasi, dan data pendukung terkait. Rotary kiln yang menjadi obyek penelitian ini dapat memproses bijih nikel laterit yang sudah dikeringkan sebanyak 241 ton per jam dengan rata-rata keluaran produksi 3500 ton calcine per hari. Sumber energi utama rotary kiln adalah pembakaran bahan bakar fosil dengan konsumsi energi spesifik 3,7 GJ/kg-calcine. Hasil analisa aliran energi menunjukkan bahwa 23,07% dari input energi total terbawa dalam aliran off-gas dan 4,14% dari input energi total terlepas ke lingkungan sekitar dalam bentuk perpindahan panas dari dinding luar rotary kiln. Selanjutnya Sankey diagram disusun berdasarkan neraca massa dan energi pada rotary kiln. Beberapa potensi pemanfaatan off-gas kiln dikaji lebih lanjut dengan memperhitungan besaran energi yang dapat dimanfaatkan, biaya yang diperlukan dan resiko-resiko. Selanjutnya pemanfaatan gas buang rotary kiln dikaji lebih lanjut untuk menggantikan sistem sirkulasi ulang gas buang coal mill. Potensi konservasi energi sebesar 14,2 GJ/jam dapat diperoleh dan penghematan konsumsi bahan bahar fosil untuk gas panas coal mill senilai 2,5 juta USD per tahun dan penurunan emisi gas rumah kaca sebesar 80.3% serta berkurangnya resiko ledakan apabila terjadi kebocoran batubara halus (pulverized coal) pada baghouse.

Rotary kiln is one of the most energy consuming equipment in nickel pyro-
metallurgy processing plant. Energy recovery of waste heat from kiln off-gas was
studied for preheating raw coal in the coal mill. At first, an analysis of mass and
energy flow based on mass conservation and energy conservation laws was
developed in order to identify potential energy saving from all material and energy
streams in the kiln process. The kiln can process 241 ton per hour of semi-dried
lateritic ore with an average output of 3500 ton calcine per day. Fossil fuel
combustion is the main source of energy input with a specific consumption of 3.7
GJ per kg calcine produced. The analytical results showed that 23.07% of total
energy input carried away in the off-gas stream and 4.14% of total energy input lost
to the surrounding in the form of heat transfer from kiln shell. Sankey diagram of
the material flow and energy flow in the rotary kiln was developed based on mass
and energy balance in the rotary kiln. Furthermore, utilization of kiln off-gas as hot
gas coal mill was studied to replace existing recirculation system of coal mill off-
gas. Energy recovery of 14.2 GJ/hour can be achieved and fuel cost saving for coal
mill hot gas generation approximately USD 2.5 million annually with additional
environmental benefit from 80.3% reduction of greenhouse gasses emission and
reduction of explosion risk in the event of pulverized coal leakage in the bag-house.
