Abstract

Manual material handling activities in the pine resin receiving process at XYZ Factory are still performed without the use of mechanical aids, including unloading resin drums from trucks, transporting drums to the weighing and collection tank areas, and pouring pine resin into the collection tank, with each drum weighing approximately 40 kg. This study aims to assess ergonomic risk using the Rapid Entire Body Assessment (REBA) method, identify the root causes of work-related failures using Root Cause Analysis (RCA), formulate functional requirements as the basis for selecting Commercial Off-The-Shelf (COTS) assistive devices, and evaluate their effectiveness through CATIA simulation. The REBA results indicated scores of 11 (very high risk) for the unloading and pouring activities and a score of 10 (high risk) for the transportation activity. Triangulation of the Nordic Body Map (NBM) Severity Index, REBA, and RCA demonstrated that manual work methods resulted in non-ergonomic postures, leading to discomfort in the lower back, back, shoulders, and thighs. The analysis produced thirteen functional requirements, resulting in the selection of a Hydraulic Lift Table for drum unloading and an Electric Drum Stacker for drum transportation and pouring. Simulation results showed that the unloading activity no longer required direct physical interaction between the worker and the drum, while the REBA scores for the transportation and pouring activities decreased to 5 (medium risk) and 2 (low risk), respectively. All identified root causes of work-related failures were also addressed through the hydraulic lifting mechanism, drum clamping system, and electric drive incorporated into the proposed assistive devices. The implementation of these devices is recommended together with replacing the grating flooring along the transportation route and pouring area with a more stable, level, and slip-resistant surface to ensure effective implementation.
