Abstract

The Pebble quick lime Plant at PT Uniserv represents the final stage of the limestone processing operation, involving various interdependent material-handling units. Current conditions reveal the absence of an integrated Automatic Sequencing and interlocking mechanism; conSequently, a malfunction in a single piece of Equipment can lead to material accumulation, production stoppages, and an increased risk of Equipment damage. Therefore, a control system is required to Automatically Manage operational Sequences and ensure Equipment interdependency, thereby enhancing process reliability and safety. This study aims to design and implement an operational safety system utilizing the Look-Up Table method to determine Equipment Sequencing and interlocking logic. The system was developed using a Siemens ET200SP Programmable Logic Controller and Aveva InTouch for monitoring and control interfacing. Implementation involved designing logic for Sequence control, interlocks, and alarms, as well as configuring Modbus TCP/IP communication to facilitate real-time Plant monitoring. Testing was conducted across three Sequence groups involving conveyors, bucket elevators, a crusher, a hammer mill, a rotary feeder, and other auxiliary Equipment. The results demonstrate that the system successfully implemented Sequencing and interlocks in accordance with the designed process flow. All test scenarios were executed successfully based on the established permissive and interlock conditions. PLC communication testing yielded an average response time of 0.57 ms, while Equipment operation response times ranged from 0.46 to 1.00 ms. The system also demonstrated the capability to Automatically halt operations in the event of a lost permissive signal, an overload condition, or emergency stop activation. Thus, the developed system enhances operational reliability, maintains material flow continuity, and supports process safety at PT Uniserv’s Pebble quick lime Plant.
