Abstract

Structural components of aircraft, such as the leading edge and vertical stabilizer, are commonly manufactured using glass fiber reinforced polymer (GFRP). End milling is one of the machining processes capable of producing complex components, including aircraft structures. To ensure that the machined components meet dimensional specifications and are free from defects, the machining process must be properly controlled. Machinability is widely used to evaluate the performance of the end milling process. Key machinability indicators, including cutting force, surface roughness, and delamination, are considered as response parameters whose values are expected to be as low as possible. Determining the optimal process parameters that simultaneously minimize these three responses requires a multi-response optimization approach. This study was conducted to minimize cutting force, surface roughness, and delamination simultaneously while also investigating the effects of process parameters on these responses. The end milling experiments were performed on woven GFRP composites using a 6 mm diameter carbide end mill. The process parameters investigated were depth of cut, spindle speed, and feed speed. The depth of cut was varied at 1, 1.5, and 2 mm; spindle speed at 3000, 4000, and 5000 rpm; and feed speed at 500, 750, and 1000 mm/min. The experiments followed a full factorial design (3 × 3 × 3) with three replications. Optimization was carried out by combining the *Backpropagation Neural Network* (BPNN) and *Ant Colony Optimization* (ACO) methods. The BPNN network structure was developed using the ACO algorithm, while the objective functions generated by the BPNN model were integrated into a fitness function optimized through ACO. The optimal BPNN architecture obtained from the ACO-based optimization consisted of 3 neurons in the input layer, 10 neurons in the first hidden layer, 9 neurons in the second hidden layer, and 3 neurons in the output layer (3–10–9–3). The multi-response optimization results indicated that the minimum cutting force, surface roughness, and delamination could be simultaneously achieved at a depth of cut of 1.1 mm, a spindle speed of 3430 rpm, and a feed speed of 555 mm/min. Increasing the depth of cut and feed speed increased all three response variables, whereas increasing spindle speed reduced cutting force and surface roughness but tended to increase delamination during the end milling of woven GFRP composites. The combined BPNN–ACO approach proved effective for optimization, as the relative error between the predicted results and the confirmation experiments was less than 5%.
